Choosing the right solar cable cross-section is one of the most important decisions in a photovoltaic system design. The wrong size can increase voltage drop, reduce system efficiency, and even create safety risks under high-temperature or long-distance conditions. 4mm², 6mm², and 10mm² are the three most common sizes—but they are not interchangeable. Each offers a different balance of current capacity, voltage drop, installation ease, and cost.
This guide compares the three sizes and explains when each is the right choice.
Two Rules Govern Cable Sizing
Ampacity – Can the cable carry the current without overheating? Catalogue ratings assume 30°C free air. Rooftop temperatures of 60–70°C reduce ampacity by 25–30%, so always derate for real conditions.
Voltage drop – How much voltage is lost along the run? IEC 62548 sets a practical limit of about 3% on the DC side. Longer runs need larger cables even at modest currents.
|
Cable Size |
Recommended One-Way Run |
Max Ampacity (30°C, free air) |
|
4mm² (12 AWG) |
≤ 15 m |
≈ 50 A |
|
6mm² (10 AWG) |
15–50 m |
≈ 70 A |
|
10mm² (8 AWG) |
≥ 50 m |
≈ 95 A |
Note: Under direct sunlight, actual ampacity drops sharply—4mm² may carry only 17 A, 6mm² only 21 A.
4mm²: The Legacy Residential Size
4mm² was the standard for older residential systems with string currents below 15 A. It is the lowest-cost option, thin, flexible, and easy to route through tight conduit.
Its limitation is thermal margin. Modern high-power modules now push string currents to 18–25 A, leaving 4mm² with little headroom. Over longer runs, voltage drop also becomes significant.
Best for: short inter-panel jumpers, legacy residential systems, and retrofit work where existing hardware is sized for 4mm².
6mm²: The Current Global Default
6mm² is now the de facto standard for mainstream residential and commercial PV. It offers enough capacity for modern 182mm/210mm and bifacial modules while remaining practical to install.
With roughly 70 A ampacity in free air and a recommended range of **
15–50 metres, 6mm² handles typical string currents comfortably. Cables account for **under 3% of total system cost, so the modest price premium over 4mm² is easily justified by the safety margin.
Best for: most new residential and C&I rooftop systems, standard string runs of 15–50 metres, and projects using modern high-current modules.
10mm²: For Long Runs and Main DC Circuits
10mm² is specified where current is high, distance is long, or both. With ampacity near 95 A and minimal resistance, it delivers the lowest voltage drop over long runs.
Its natural role is the DC main line — the trunk from combiner box to inverter, where aggregated string current flows over tens or hundreds of metres. It is also the right choice in hot climates, bundled conduit, and utility-scale farms.
The trade-off: 10mm² is the most expensive per metre and thick and rigid, making it harder to bend and crimp. It is rarely used for module-level connections.
Best for: inverter-to-combiner trunk lines, utility-scale DC circuits, long runs where voltage drop would exceed 3%, and hot-climate installations.
The Derating Rule Most Designs Miss
Using catalogue ampacity without accounting for real installation temperature is the most common sizing error. Rooftop temperatures of 60–70°C cut ampacity by 25–30%. The practical rule: in hot climates or bundled conduit, upsize by one gauge—4mm² becomes 6mm², 6mm² becomes 10mm². This small cost increase buys a large thermal safety margin.

No single size is universally correct. The right choice depends on string current, run length, installation temperature, and the 3% voltage-drop limit.
